The drop-stitch manufacturing process is the core technology behind premium inflatable SUP boards and lightweight rigid inflatable structures. This paper documents the complete manufacturing workflow from raw materials to finished product at the Wavefella 12,000 m² production facility.
Manufacturing Steps
1. Thread Insertion
Thousands of polyester threads are inserted vertically between two layers of PVC-coated fabric using high-speed knitting machines. Thread density is controlled to 10,000-12,000 threads/m² for premium boards. The threads are coated with a bonding agent to ensure adhesion to the PVC layers.
2. PVC Layering
The threaded core is sandwiched between outer PVC layers. Standard construction uses:
- Top layer: 0.9 mm fusion-laminated PVC (slip-resistant texture)
- Core: Drop-stitch thread matrix
- Bottom layer: 0.9 mm fusion-laminated PVC
3. Thermal Welding (RF Welding)
Radio-frequency (RF) welding bonds the PVC layers at the perimeter and around valve locations. RF welding uses high-frequency electromagnetic energy to generate heat within the PVC material, creating a molecular bond that is stronger than the surrounding material.
4. Valve Installation
One-way air valves are installed in the bottom layer. Each valve undergoes a 24-hour pressure hold test to verify seal integrity. Valves are rated for 18 PSI maximum pressure.
5. Quality Testing
Each board undergoes:
- 24-hour pressure test: Inflated to 15 PSI, measured after 24 hours (max 1 PSI loss)
- Seam strength test: Pull test on welded seams (minimum 80% of base material strength)
- Leak detection: Soap solution applied to all seams and valves under pressure
- Visual inspection: Surface defects, color uniformity, thread consistency
